Bulk problems often begin when production fabric is assumed to be equivalent to sample fabric without direct comparison. Small differences in finish, stretch, weight, shade, shrinkage, or opacity can change fit and appearance. A controlled process normally includes an approved master swatch, confirmed composition, bulk color approval, roll inspection, shade grouping, width and GSM checks, shrinkage testing, stretch review, pattern confirmation, and a pre-production sample made from approved bulk materials.
First-piece approval and inline inspection are more valuable when they refer back to a retained sample, workmanship standard, test report, and fabric reference. Stretch poplin should be checked between significant lots because finishing variation can alter extension and recovery. Pale fabric should be reassessed after bulk dyeing because opacity can change. Prints require review of scale, repeat direction, registration, and placement before large quantities are cut.
